I can see what you're saying: there are too many "catalog"s in there BUT:.
1. I tried removing "/catalog" from the HTTP_CATALOG_SERVER and HTTPS_CATALOG_SERVER lines and my whole store had a meltdown. I'm a little bashful about trying it again..
2. I still don't understand why the URL in the confirmation email is good while the URL in the update email is bad..

When Order Update emails are sent, the "Detailed Invoice" URL has "catalog/catalog" in the address which, of course, makes it a bad link. The weird thing is that the URL is displayed correctly in Order Confirmation emails. I can't seem to figure this one out. I've searched this and other forums for clues without avail. Any ideas?.

The link is made from combining these defines in your admin configure file:.
$link = [b]HTTPS_CATALOG_SERVER[/b][b]DIR_WS_CATALOG[/b];.
$link = [b]HTTP_CATALOG_SERVER[/b][b]DIR_WS_CATALOG[/b];.
Check those defines in the Admin configure file...
